As far as a lighter nylon being 'too thin', I wouldn't worry...from the distance it's usually viewed at, a ground observer can't tell if it 'almost' see through.The difference in weight over taffeta is well worth your while if starting from scratch...in fact I made up a 20 X 40 last year out of super cheap rip-stop that was scrap roll ends from some clothing production line...Instead of sewing stars to both sides of the blue field I made a template and airbrushed 'em on. May not last as long but it doesn't get jumped everyday anyway, and I saved 3-4 pounds of weight., and some pack volume. BTW...remember to made the flag's leading edge a heavy tape material, makes the flag last longer and fly better...& don't 'hang' weights off the bottom, that's dangerous and outdated, use #12 bird-shot in tubular nylon spaced down along the leading edge...safer and requires a lot less actual weight to get the same effect as a barbell on a hook at the bottom.
